Costume designer Lindy Hemming explains that Bane uses a mask to inhale an analgesic gas, stating that he was "injured early in his story. He's suffering from pain and needs gas to survive. He can't survive the pain without the mask. The pipes from the mask go back along his jawline and feed into the thing at his back, where there are two cannisters." Director Christopher Nolan clarified on Bane's gas mask that he was "ravaged by pain from a trauma suffered long ago. The mask dispenses a type of anesthetic that keeps his pain just below the threshold so he can function." Hemming clarifies on Bane's design inspiration: "Bane was meant to look like a cross between a dictator and a revolutionary." Hemming designed Bane's coat herself, taking approximately two years to finish, explaining that she "took inspiration from a Swedish army jacket and a French Revolution frock coat and amalgamated the two. It was a pain to have made, because in LA shearling is not their sort of thing: there weren't the tailors who could work with the fabric." Hemming, who was also the costume designer for Batman Begins, and The Dark Knight designed Batman's suit in the film, as well as Catwoman's.

Oscar Winner Christian Bale reprises his role as Bruce Wayne/Batman for the third time along with stars Michael Caine as Alfred, Gary Oldman as Commisioner Gordon and Morgan Freeman as Lucius Fox. Inception stars Marion Cotillard and Joseph Gordon-Levitt join the cast as WayneEnterprise board member Miranda Tate and Gotham Cop John Blake. Rounding out the cast are Anne Hathaway as the sleek Selina Kyle and Tom Hardy as the powerful villain Bane.
